Guide to High Pressure Diesel Fuel Pump Repair and Maintenance

The high-pressure fuel pump is the heart of the diesel injection system. It is responsible for compressing fuel from low tank pressure up to the immense pressures required by the fuel rail.


Because the pump relies on the diesel fuel itself for lubrication, poor fuel quality or water contamination can quickly ruin internal components. When a pump begins to fail, the entire engine loses power or refuses to start at all.


1. Key Indicators of Fuel Pump Wear

Unlike injectors, which usually fail individually, a failing high-pressure pump affects the entire fuel rail:


Difficulty Starting (Hard Start): The pump struggles to build up the minimum required rail pressure (usually around 250 bar) during cranking.


Sudden Loss of Power under Load: The pump cannot supply enough fuel volume when the accelerator is pressed, throwing low rail pressure fault codes (e.g., P0087).


Metal Debris in the Fuel System: Internal friction from a failing pump plunger can generate tiny metal shavings that contaminate the entire fuel loop, including the fuel tank and injectors.



2. Inspection and Rebuilding Workflow

Repairing a high-pressure injection pump requires absolute precision and mechanical expertise.


Step 1: Visual and Internal Inspection

Drain the pump and inspect the fuel metering unit (IMV/SCV valve) for metal particles. Disassemble the pump housing to check the camshaft, rollers, and plungers for scoring, pitting, or mechanical wear.


Step 2: Replacing Critical Seals and Plungers

A standard rebuild involves replacing all internal rubber seals, shaft oil seals, and gaskets using a high-quality repair kit. If the plungers or the driveshaft are scratched, they must be replaced with brand-new OEM components.


Step 3: Fuel Pump Bench Testing

The rebuilt pump must be mounted onto a heavy-duty Diesel Fuel Injection Pump Test Bench. The technician will simulate real-world driving conditions to verify:


Fuel delivery output at various RPM levels


Pressure control valve responsiveness


Internal transfer pump pressure


Pump temperature and sealing integrity under peak pressure


Critical Warning: If you find metal shavings inside the fuel pump during disassembly, you must flush the entire fuel lines, clean the fuel tank, and test all injectors. Failing to do so will cause the metal debris to destroy the newly repaired pump instantly.
